3 Signs Your PI Data Is Lying to You (and What to Do About It)

Your team trusts the number on the screen. It drives production calls, maintenance decisions, and the reports that land on a plant manager's desk. So what happens when that number quietly stops telling the truth?
The data in your AVEVA PI System does not usually fail loudly. It drifts. A reading wanders a few percent from reality, nobody notices, and then a bad number drives a real decision. By the time anyone questions the PI data quality, which could even be from a faulty or mis-calibrated sensor, the cost is already baked in.
Here are three signs your PI data is lying to you, why each one happens, and what to do before it costs you.
1. Your sensors have drifted
Sensors fall out of calibration, scaling gets changed and never changed back to their proper settings. Maybe someone changes exception and compression settings or even turns compression off to try to mitigate a sensor problem. Individually, these look small. Together they mean the readings feeding your dashboards and reports are wandering away from what is actually happening in the plant.
The danger is not the drift itself. It is that everyone keeps trusting the number. A slightly wrong flow rate, temperature, or level looks completely normal on a trend, right up until it drives a decision it should not have.
What to do: treat data quality as its own discipline, not an afterthought. Validate your highest-consequence tags against reality, flag the ones that have drifted, and put checks in place so a bad value gets caught before it reaches a report.
2. Your last audit lit up
If you have run an AVEVA Health Audit and it came back full of systemic issues across every site, that is not bad luck. That is your PI System asking for help. Health audits surface the things that accumulate quietly over years: orphaned tags, broken PI AF references, inconsistent naming, unmanaged analytics, and gaps in how data is collected and stored.
A single site with issues is a project. The same issues across all of your sites is a pattern, and patterns do not fix themselves. Left alone, they compound, and every new project you build sits on the same shaky foundation.
What to do: take the audit findings seriously and prioritize them by impact, not by ease. The goal is not a perfect system. It is a system your team can trust for the decisions that actually matter.
Your teams are often small, overloaded, and lacking expertise. Industrial Insight can help fill these gaps and assist with identifying and/or fixing the issues above.
3. You are still reporting by hand
One very large refinery described their week to us in seven words: lots of manual work and dreaded screenshots. If your team is still pulling PI audit reports by hand, exporting to Excel, and pasting screenshots into a slide deck. Two things are true: You are burning your best people's hours on work that should run itself, and you have a single point of failure. When the one person who knows where to look goes on vacation or leaves your company, the answer goes with them.
We saw exactly that at a refinery predicting heat exchanger fouling in an engineer's spreadsheet. The analysis worked, until he went on vacation and nobody else could read it. The answer was already sitting in their AVEVA PI System the whole time. It was just locked in a place the team could not use.
What to do: move the analysis out of spreadsheets and one person's head and into PI AF tools that run themselves. That is where PI data turns into real Manufacturing Intelligence: tools your whole team can use, not excel reports that one person controls nor screenshots that your experts have to scrape and put into a more readable format.
What it looks like when the data tells the truth
When your PI System is healthy, the drift is caught before it drives a decision, the audit findings are handled instead of ignored, and the reports build themselves. That is not a nice-to-have. It is money.
One food and beverage plant cut about 15 percent off its operating budget, roughly two million dollars a year, using PI AF tools built on data they already owned and were barely using. Another refinery went from predicting fouling in Excel to real analytics that run without consuming their onsite team's hours. In their words: "Very little oversight is needed."
That is the difference between a dashboard nobody trusts and a PI System that quietly does its job.
